Analysis of Sand Related Defects in Iron & Steel Castings-Supported by Some Industrial Case Studies & Simulation Results
This study reports an in house experience of some of the sand related defects in Iron and steel castings and its practical remedies.This is also a detailed guidelines of step by step analysis of different sand related defects and some tactful solution of these problems supported by industrial case studies.This report is based on industrial case studies of improving the surface finish of Railway Bogie (Steel Castings)produced in high pressure molding line and SG Iron (Railway Insert castings) in Jolt-Squeeze Molding Machine (green sand system) and Gas/Pin hole defects in steel castings produced by Resin sand systems.In steel castings higher moisture content and higher clay content in green process sand, higher temperature of input sand, higher pouring temperature of molten metal, coarse grained incoming silica sand with low silica content,improper sand grain size distribution, bad quality of bentonite (Ca-based), mold wash/coating quality (less Zircon content in coating) etc.causes rough surface finish are discussed here along with remedial measures.This study also discussed the blow holes/pin holes problems generated by higher gas content in different types of resin sand and how to get rid of these problems.This report also highlights some of the typical chromite sand related defects in steel castings along with remedial measures.This paper finally investigates the importance of proper sand control and its different aspects analyzed by computerized simulation results and industrial case studies.An extensive study was made to explore a new variety of cost effective Silica sands (Indian Origin) with higher silica content, low clay content and uniform grain distribution discussed here along with testing details.
