Reduction of Build-Up Area and Skull Formation in the BOF Vessel: TATA Steel, India Experience

  The BOF vessel(160 T capacity)at LD1,Tata Steel,Jamshedpur(India)was reported to fail prematurely(actual campaign life: 3000 heats against the usual campaign life of 5200 heats).On examination,an abnormal wear was observed in the upper region of both left and right top corners of the vessel(near the trunnion locations).During investigation,it was also observed that a build-up area,composed of solidified metal,was present near the corners at the lower periphery of the vessel.To understand and resolve such build-up problem,a numerical modeling analysis using computational fluid dynamics(CFD)was performed.The flow analyses,considering the prevailing operating practice,revealed the possibility of a significant build up in the BOF vessel.The key flow feature responsible for the dead zone(build-up)was a weak upward flow of the liquid inside the vessel and in the vicinity of walls.The location of the dead zone obtained through CFD modeling matched well with the plant observations.To overcome the build-up/skull formation(i.e.fulfilling optimized flow criteria),the CFD analysis aimed to examine one of the two options: a)change in PCR(pitch to circle ratio)or,b)modification in the shape of vessel.The change in PCR,which is a parameter that indicates how far the gas purging tuyeres are located from centre of the vessel,was found to minimally impact the removal of build-up region or skull formation.However,the shape of the vertical wall of vessel was found to be the real cause of build-up/skull formation.This study lead to the modification of the vertical wall design which resulted in the reduction of the dead zone/skull formation by 75%.
