Hybrid EDM: Parametric Design of Ultrasonic Assistance Device for EDM Micro-Drilling

This paper presents the design methodology selected to retrofit existing commercial units with an ultrasonic system and implement the new US-assisted EDM process to reduce the drilling time by more than 20% while not degrading the dimensional and surface quality tolerances The industrial development environment imposed severe constraints to the design problem. Existing EDM micro-drilling industrial machines must be retrofitted with a new ultrasonic vibration piezoactuator without any modification to the main drilling and rotating axes. To meet these requirements, we applied a specific development strategy based on a parametric electromechanical Finite Element Model (FEM). The model, which includes the piezo-actuator, predicts the modal behavior of the sonotrode for a given set of geometric parameters. It allowed to design the optimal sonotrode shape and was validated by experimental modal analysis.
